Need Help New Member + 2008 questions: key, wheel lockup

Ok, so had a little spare time this evening to fiddle with the poor running described above on the 2008 S2. (crappy idle, bog off idle, bog at high RPM WOT, hot start problem.

Never one to resist boxed up tool sets, I picked up a HF fuel pump pressure kit:

Pretty cheap, and came with a T fitting that was easy to splice into the hard fuel line on the pump pressure line to the fuel rail, after a little grinding on the fitting to taper the nose a bit on each end of the "T".

Once I am through screwing with diags, I will likely pull it and put a metal filter in line where it was; seems to be plenty of room.

Started bike: fuel pressure was at 12 psi or so, well below the 36 psi that the manual recommends.

Decided to pull the tank, fuel pump module and inspect:

Got module out; unhooked gage float before removing; maybe could have worked it out, but didn't feel like arguing with it.

Inside of tank could have been worse. You can definitely see what the fuel level was for it's six year nap: Reminder; store bikes with a completely full tank! Corrosion is above the level where the fuel level stopped.

Am considering an acid wash with Muratic acid (since I have plenty from the pool injection system.) I dont think it is terrible, but no rust/corrosion is better than some. Don't think I will coat the tank, though.

Was not too much crap in the bottom of the pump assy. where it picks up fuel. Have seen much worse, running fine.

Pump screen wasn't perfect, but for 44k miles, I thought it looked ok. Cleaned it up with a toothbrush and called it a day:

Popped the fuel pressure regulator out and decided to test it. Took an air spray nozzle with a tapered tip that would seal against the left side (fuel pump side) and set the compressor to 40 PSI.

Air blew straight through the regulator (which I think acts as a pressure relief blow off valve to bleed gas back into the tank, if over pressure from the pump.) I would have thought that it should blow through at 40 psi, but restrict flow below 36 psi.

I gradually reduced the pressure to 0 by keeping the compressor off and bleeding air through the regulator. It never shut off the airflow, as pressure dropped to zero.

Decided to see if I could "unstick" the piston in the regulator.

Shot it full of penetrating oil, then used a brass drift that just fit in the fuel inlet hole to press the piston up "gently" until it moved a little.

Then put it back on the air nozzle.

I could feel it "open up" at about 20 psi, of air against the inlet, however, it never really closed completely at less pressure, down to zero.

So curiosity got the best of me, and I put the pump module back together and stuck it in the tank with the cleaned up regulator:

Sure enough, the pressure went up to 22 psi with the bike running.

Bike ran a lot better, but not perfect. Still a little boggy off idle, much less boggyness as it revved, but still not "right" for an engine like this.

I am assuming that it doesn't really like 22 psi as a running pressure on the fuel rail. Likely screws up fuel volume per pulse, if it is really expecting 36 psi.

So: Here is what I am thinking:

1. Pressure regulator is definitely toast. New one is $40 or so.

2. Pump may or may not be good, but can't easily test with a wonky regulator in place. (well, maybe I could block off the regulator to test, but that seems like more work than it's worth. New pump assembly, off ebay is something like $60, depending upon which fleabag seller you pick. Comes with a new regulator installed.

So against my better judgement, I am thinking about picking up one of the Ebay knockoffs, and seeing how it works. Could pull the regulator out of it, and try it on my ancient factory pump, to see if it goes above 22 psi with a new regulator.

If it doesn't, could easily swap the "new" knock off pump in, and see if I can get the system pressure up to 36 psi with that.

Any thoughts from you guys that know these bikes? Recommend a better strategy?

I'm a bit hesitant about that particular knock-off shown. It may be confusing the FZ6 and FZ6R. Nowhere does it mention the original 5VX part number shown in the partzilla listing. No one else selling the '101962-4050' references the OEM 5VX part number either. The FZ6 and FZ6R call for different Yamaha part numbers.

edit: according to other threads on this forum, the FZ6R pump assy. will work.

Fiddled around out in the garage this afternoon, digesting yesterday's diagnostic findings.

Decided that it might be fun to know what kind of pressure the current OEM pump is capable of.

Blocked off the inlet to the regulator with a sheet metal screw and some Teflon tape:

Shoved it into the pump and reassembled stuff to test it.

Pressure was 70 to 80 psi, so I think the pump is probably fine.

Couldn't resist starting it. Ran great, all bogging was gone. Sounded rich, (which i suppose 80 psi would be), but revved freely with no bogs off idle or at 12k + rpm, briefly.

Decided a good regulator will probably be a fix, so ordered the little $40 beauty from Quantum. Kinda feel like I might be riding this thing pretty soon.

Decided to acid wash the inside of the tank, after all.

Cleaned up any residuals with some scotch Brite and then a couple of cups of BBs shaken about thoroughly.

The blew out dust, wiped out until clean rag came out clean, blasted inside with WD40, then wiped a nice oil film around inside to keep it from rusting while I wait for parts.

Decided to deal with the little bit of rust on the outside of the tank, under the filler cap, where the vent tube and overflow drain tube are brazed.

Declared it good enough for who it's for.

Looking forward to the new regulator coming in. Hopefully all bad behavior will have been exorcized out of it, once that goes in.
 
Great diagnostics. The tank and fuel pump assembly look good…we’ve seen much much worse. The OEM fuel pump assembly ”could” be a lifetime part for the bike. Some do fail…but most don’t. I’d be inclined to use a new regulator as the original has clearly failed.

Decided a good regulator will probably be a fix, so ordered the little $40 beauty from Quantum.
Check the pressure spec. marked on it, hopefully it's just the photo in their listing that is wrong. Maybe test it anyway.
I had inquired with them about it, but was hoping to hear back before anybody ordered one. :D
 
They have confirmed to me that it is a 350Kpa (50psi) regulator. :(
For me, that is too far off the spec., but do with it however you like.
Yeah, 38% over pressure is more than i want to use. I think it would richen things up quite a bit, over stock.

I reached out to Quantum, and they also told me 50 psi.

I suggested they find me a 36 psi unit. We will see.
 
Do you think the OEM pressure regulator can be saved? I have a vapor blaster…perhaps I can remove the internal corrosion that is causing it to hang up.
Hmmm... hadn't really thought of it as serviceable. Let's see what Quantum comes up with. They asked for serial number and reference info, presumably to validate why I think 36 psi is the number.

I sent them the page out of the factory manual that states 36 psi. Maybe they can pull a rabbit out.

I wonder if they have sold any to fz6 owners, before. Maybe 50 psi is fine, but I sort of doubt it is ok.
 
Just for fun, I uploaded the shop manual into Chat GPT and asked it to describe what fuel ratio difference one could expect with a system fuel pressure increase from 36 psi to 50 ps

Short answer, about 18% richer, if the system did not trim the pulses back via closed loop operation.

So maybe the system would compensate, using the O2 sensor data.

(Yeah, I was too lazy to do the math.)

Quick summary

- Expected injector flow increase: ~18% (\(\sqrt{50/36}\)).
- Expected AFR shift if no ECU compensation: from 14.7:1 to ≈ 12.5:1 (richer).
- Real-world result depends on ECU closed‑loop trimming, injector/spray behavior, and regulator capability; risks include fouling, emissions issues, and hardware stress.

I honestly think you would have better chances of finding the right pressure on ali express. Any of these specialist companies could specify the correct pressure to their suppliers and easily get it. It's ridiculous.
